Choosing the technology

Metal-dense plants often need UWB for precision at workstations, Passive RFID for item identity at gates, and BLE for broad zone visibility — frequently a hybrid. The right mix is set by the accuracy each use case truly needs, not by a single vendor’s catalogue.

What good looks like

A gate-governed rollout: validate the use case, pilot in the real RF environment, prove the KPI, then scale across lines and sites. That sequence is why some manufacturers reach payback in a year and others stall in pilot.

Manufacturing locating: WIP, tools and safety on a live line

Factory locating earns its keep when it shortens search time, exposes WIP age, improves tool control, or hardens pedestrian–vehicle safety — and when those signals land in MES or the systems supervisors already trust. A live map with no MES events is a demo. Start from the OEE or flow KPI you already track, then choose the locating layer that can move it.

Use-case led technology. Passive RFID gates answer custody and “has this batch left quarantine?” questions cheaply. BLE AoA covers zone find for totes, fixtures and people across large halls. UWB fits dense metal cells, centimetre-class station presence, and safety interlocks where approximate location is unsafe. Many plants run all three: RFID at store/cage boundaries, BLE across the hall, UWB on selected lines and safety zones.

RF reality on the shop floor. Steel, cranes, AGVs and moving pallets create multipath and NLOS. UWB handles reflections better than narrowband RSSI, but first-path blockage still biases positions — anchor height, geometry and commissioning under production load matter more than brochure centimetres. Never accept a pilot that only ran on a quiet weekend.

Integration and adoption. Prove at least one MES (or WMS/CMMS) event path in the pilot. Design operator workflows so locating removes a step — scan-less station confirmation, automatic dwell alerts, tool checkout without paperwork. Without a named operations sponsor, tags get removed and the programme stalls even if the radio works.

Pilot to plant-wide. Baseline WIP accuracy or search time; run an 8–16 week Proof of Value on one line or cell; lock go/no-go on accuracy band, latency, uptime and adoption; then reuse infrastructure and integration patterns for the next cell. Advisory-only engagement with AGV/AMR fleets is fine — locating should feed orchestration, not pretend to sell robots.

Cell standards and brownfield constraints on the shop floor

Brownfield plants rarely allow ideal anchor grids. Work with existing columns, cranes and cable trays; document compromised zones and their expected accuracy bands; and avoid promising uniform centimetres across a hall that physics will not support. Standardise cell templates so the second and third lines reuse proven mount patterns and MES event contracts.

Coordinate with maintenance windows and shutdowns for install, but commission under production. Involve EHS early for people-tracking and geofencing. If AGV/AMR fleets are in scope, keep the locating role advisory and integration-led — feed reliable position/zone events; do not blur into robot sales.

Success metrics should show up in the shift huddle: fewer lost tools, younger WIP, fewer station mis-builds, cleaner safety incidents. If supervisors still run a whiteboard parallel to the locating system after sixty days, adoption work remains unfinished.

People, tools and materials — three locating lanes on one plant map

Keep people-safety locating, tool control and material/WIP visibility as related but distinct lanes with their own accuracy bands and privacy rules. Mixing them into one undifferentiated “track everything” project creates political and technical drag. Each lane should have an owner, a KPI and a radio fit. Shared infrastructure is fine; shared confusion is not.

Revisit the lanes after the first PoV: you may discover RFID gates closed the materials lane cheaper than expected, freeing budget for UWB on the safety lane. That reallocation is a success, not scope failure.

From one cell to plant standard

Codify cell templates after PoV: mount patterns, accuracy bands, MES events and tag rules for tools versus materials versus people-safety. Reuse them on the next line with only local RF deltas. Plant standards beat heroic one-off installs that nobody can maintain at shutdown.

Keep EHS and maintenance in the template review — they inherit the system when the project team leaves.
